Hi I have a Pismo 500 which works perfectly - that is.....until I put in a Western Digital 16000bev Scorpio160 gb drive.

I Bombich carbon copy cloned the old hard drive across to the new drive. Fitted it - perfect. It worked for about 10 days and in the evening I put it to sleep.

Then I shut down the computer. But when I start it I see the grey apple and then about 5 seconds later it shuts down.

(The laptop battery is duff so I use the ac power) The pram battery is dead and disconnected and I tried resetting the power management but this is not the problem because when I refit the old hard drive it works fine again.

Have I incorrectly formatted the new drive? any thought?

The Pismo won't support the entire 160gb as there is the 128gb limit. I would make sure it is formatted correctly.

With that limit should I partition the drive into 120 gb and 40 gb and put the system drive on the 120 bit?

From my understanding, you can't just partition it to make it work. You'll need special drivers. Here is the site that we've recommended before on it...
